Fiberglass Panel Replacement
In short: Replacing a fiberglass panel makes sense when the damage exceeds roughly sixty percent of the panel or the substrate behind it has failed across most of its area, and on discontinued models it means fabricating the panel rather than ordering one.

Panel replacement is the point where repair stops being the economic answer. Knowing where that point sits is most of the value, because shops that only replace will replace things that should have been repaired, and shops that only repair will patch something four times that should have been replaced once.
The threshold
Replacement generally makes sense when:
- Damage covers more than roughly sixty percent of the panel area
- The substrate behind the panel has failed across most of its extent
- There are multiple separate damage zones, each of which would need its own repair and blend
- The panel has already been repaired more than once, so it is a patchwork of overlapping laminate schedules
- The geometry is distorted rather than damaged, which happens after a hard impact or a fire
Below that, repair usually wins. A repaired panel retains its original bonding at the perimeter, where a replacement introduces a new joint on every edge, and every new joint is a future leak path that depends entirely on how well it was sealed.
Fabrication, and why it matters here
Most of the coaches that need a panel are old enough that the panel is no longer made. A twelve year old fifth wheel from a manufacturer that has since been absorbed by a larger group is not going to yield a factory front cap.
So the practical choice on older units is fabricate or write off. We fabricate.
The process is to take a mould from the surviving original where enough of it remains, or from the mirrored panel on the opposite side of the vehicle where the geometry allows, then lay up a replacement in fiberglass to a schedule matched to the original. Contours, radii, mounting points and openings are reproduced from the original rather than approximated.
This is standard work on vintage coach restoration. It is also what makes an older unit repairable at all, and it is why a bus conversion from 1959 can be sitting in the shop next to a current model Sprinter.
How replacement runs
Removal. The damaged panel comes off along with any trim, lights, windows, compartment doors and accessories mounted to it. Sealant is cut rather than pried, because prying damages the substrate you are about to bond to.
Substrate and framing inspection. With the panel off, everything behind it is visible and gets inspected and metered. Panel replacement is frequently where hidden water damage is finally found, and the framing gets repaired before anything new goes on.
Fit. New or fabricated panel dry-fitted, trimmed, mounting points verified. On a fabricated panel this is iterative.
Bond and fasten. Adhesive and mechanical fastening per the original construction, clamped through cure.
Seal. Every perimeter joint, every penetration, every fastener. This is the step that determines whether the panel leaks in three years.
Reinstall accessories. Windows, lights, doors, trim, all resealed rather than reused with old sealant.
Finish. Prime, paint, blend into adjacent panels.

These are labor and materials figures. The panel itself is separate, and on a factory cap it is frequently the larger number. Parts over $100 carry 35 percent markup, and special order parts require a non-refundable deposit at the time of order because a made-to-order coach cap cannot be returned. The paint problem, stated plainly
A new panel is a factory colour. Your vehicle is not a factory colour and has not been for years. California sun chalks gelcoat and shifts paint, unevenly, and the roof and the south-facing side have taken more of it than the rest.
Bolting on a correctly-coloured panel produces a vehicle with one panel that is obviously newer than everything around it. The fix is to match to the vehicle as it is now and blend into the adjacent panels so there is no boundary. Where the surrounding finish is too far gone to blend into, refinishing a larger area produces a better result, and we will say so rather than delivering something you will look at every day.

Lead times, honestly
A single sidewall panel is typically two to four weeks. A Class A front cap is six to twelve weeks and the constraint is almost never our labor. Factory caps are made to order and lead times measured in months are normal. We tell you the real number at the start rather than quoting a hopeful one and revising it monthly.
Fabrication is occasionally faster than ordering, which surprises owners of discontinued models who assumed their situation was worse.
